Update: New shifter cable installed last month. If it wasn't the cable then the shifting fork would have required inspection as they can be bent. If it is not that, then it is a transmission issue. Lucky it was just a cable...

Yeah the cables are real tough, there's no way you could snap one.. it must have been a crook cable, with broken strands snagging, till you broke the last few,

Update ..I had a technician replace the cable. It snapped. I now shift only when it is ready which means moving the shifter in and out until I can select the right one. Takes a few seconds but I no longer force it into gear. However I still wonder why it's is so finicky? Sometimes it is easy, others not so much.  Send off that the gears have to be lined up perfectly to shift?

I don't know those vehicles at all but every shift cable I've ever seen has been a real tough thing that should last twenty years. You couldn't break one with muscles alone. I'd be looking for a problem somewhere before the new one broke.. Perhaps the cable's routed wrong so it has a sharp bend, or perhaps the engine mounts are loose or worn allowing the cable to be flexed constantly. Is it the cable that breaks, or the metal fitting on the end of the flexible cable.

The shifting problem might be caused by one of those problems I mentioned, or it might be because the engine's idling too fast, or because the belt drive system needs a bit of work/setting up. The fast idling or badly adjusted belt drive though will not break the cable, they'll just make it hard to get into or out of gear. The breaking cables problem needs fixing first probably and then see if the shifting gets better. 

When it goes into gear, does the vehicle lurch forwards or graunch he gears ? Either of those are a sign the revs are too high or the belt's playing up. If neither of those things happen, then perhaps the hard shift is because the cable's misaligned.

It broke at the end after 6 years of use. In the last year, it was difficult to go between gears. I think it also stretched?? Ill have to check again whether it lurchase or not. Is been sitting in snow for a while now. I appreciate your response.!

The cables don't stretch, but the outer cover does get compressed and shortened, (which gives much the same effect as a stretched cable). so there's normally an adjustment for that.

What breaks them though, the cables, is if the end doesn't line up with the lever it's going onto nicely, and, line up nicely with no strain or bends right close by in the actual length of cable between mounts... then they break early. Every cable I've seen has been made to push and pull, but not bend or get flexed much at all. If the engine or gearbox mounts were worn and allowed the unit to move it could shorten the life of the cable dramatically. Or for that matter, if the cab was loose on it's mounts.. 

I'm pretty sure that six years will be a short life for that cable. I'd check the cable looked like it lay comfortably, I'd grab it mid length and move it and see it had a bit of movement in every direction, and I'd check the cab and engine/gearbox mounts.

Then.. I don't live in the snow !!  Perhaps cold really does make metal brittle.

If I did live in the snow.. I'd want my machines reliable .. I don't like cold.

      Heres my story. Kinda long. I guess I was a late bloomer when it comes to quads. I had never ridden a quad in my life. Rode Dirt Bikes as a kid growing up. Back in Oct of '06 I found a Mustang on craigslist. Took it for a test drive one morning before work. Fast car. 351 Cleveland. I had planned on meeting the guy again after work. For some strange reason thats still to this day beyond me, I stopped in Hillsboro MotoSports on the way home from work. I had 6 Grand on me. There was a left over '05 sitting by the front door. It was on sale for $4999. It was $5499 OTD. I didnt even look at anything else. I knew nothing about quads accept I thought it really looked coool and I had the money in my pocket to buy it. I was sitting on it when the salesman walked up and asked... "Can I help you?" Without hestitation I pulled 60 Ben Franklins outta my front pocket and said "I want this Quad. Load it up in my truck." It was just about dark by the time I drove away from the shop. BTW, I didnt bother to ask my ol lady if I could buy it. LOL. Anyway, I took it by the house and showed her. She was kinda stunned but not mad. We drove over to a friend of mines house and unloaded it. I took it to the field across the street from his house. HOLY CHIT!!!!! I was surprised by the power. I had it for about 2 weeks and took it to Sand Lake. I was there a few hours and rolled it on a banked turn at the top of the bowl right before you get to the one-ways. When it rolled, I flew off and landed on my belly. The quad came bouncing and landed on my back. For a month I couldnt even walk. I was scared of it. I considered trading it for a 250EX. Went back to the shop. The salesman said..."Dude!!! You dont want a 250EX!!! Trust me. Just get used to it" I still wasnt convinced. I put it on craigslist for $4000. Calls were coming in. I had a guy that wanted to come look at it that evening. I decided to take it for one last ride at Browns Camp before I sold it. I was still afraid of it. After about 5 minutes I started feeling comfortable on it again. I decided right then, I loved my Honda 450 and would learn how to ride it instead of selling it. That was late Nov of '06. Work was slow for a Painter in Oregon. My new job everyday? Going to Browns Camp and ridding my Quad. I bought my Girl Friend an '02 Blaster. I rode my 450 for 4-6 hours almost every single day for 3 months. And yes, I know my way around Browns Camp pretty well. LOL. In March I bought her an '06 TRX250EX (Thank God I didnt trade my 450 for one of those) LOL Since then, I have become totally addicted to quads. I love them. Couldnt imagine not owning at least one quad. Luckily I have two. My "07 was $6500 OTD in July of '07. Bought it for my Girlfriend. Traded in her 250 EX. A month later we broke up. So, I wound up with two Honda 450's.

      I have a 1990 Bayou 220 that runs pretty well for it's age--needs a new muffler, but sounds tough.    Have had to start with a pull cord since I got it, and recently started troubleshooting the start button.  Finding a lot of information on this issue in the forum, but haven't been able to chase it down yet.  Got a new battery, new starter solenoid, and going to replace the starter relay this week, but not convinced that's going to do the trick, since I can't get the neutral light on when turning the key on.  I can start it by jumping the solenoid, but the 2 black wires to the relay do not activate the starter.  Bad ground or a short somewhere?  Is there a good way to just test the ground?

      I bought a 1996 Sportsman 500 4x4 about a month ago, and I love it. Unfortunately, I've been experiencing a few problems with the high-range gear. The first problem is that the gear selector will intermittently pop out of high and into neutral. This problem will sometimes occur when starting from a stop and sometimes will also occur while at cruising speed. The last time this happened I stopped and put it back into gear, however, as soon as I tried to throttle the machine would die. I turned it on again with no problems put it back into high and it died again. Once again I turned it on with no problems put it into low instead and it worked fine with no problem. I drove in low down the road slowly for a little and then shifted back into high with no issues. 
         I plan on working on it this weekend and would just like some opinions or feedback from anyone who may have experienced these problems before. I'm very mechanically inclined but im unsure of exactly where to start as this is the first Polaris ATV that I've owned. Any feedback is appreciated and thanks in advance

      I finally got around to working on the TRX, this has been an ongoing problem with this machine. This is a machine that we keep on my Fathers property, i dont see it that often, my brother haad it professionally repaired last year and year before same problem, the new starter gears and bypass gears last about a year and the machine is not used that often, he said he was done with it , so i thought i should go take a look. Sure enough the gears were all malled again. 
       

       

      IMG_4910.mov   There is some slack in there but most is taken up by the gear cover,if anyone with history with these machines has had the same problem, let me know your findings. Where i am now im looking for finding replacement honda gears on Ebay and try those. I suspect the original was replaced with aftermarket gears years ago and they just worse quality as the years go by.

      Hi all - I recently had a shop fix this quad and it hasn't been right since. The jug was resealed as it was leaking, the rings were replaced, and the valve stem seals replaced. Shop said the cylinder walls were great so nothing was done there. The motor still smokes, heavily on startup and all but quits once warmed up. Enough that I can live with it if I can fix what I came to ask about. I mentioned this work because since I've gotten it back it seems like it has power but tops out at a much slower speed than before. It's old so I don't have a speedo but I pulled out my phone at it tops out at 25 mph. I know before the work, I was getting up to 45+ mph... It's so bad, my 10 year old daughter is pulling away and straight leaving me in the dust with her governed Polaris 90.
      Given the work done, what are some thing I could be the cause of such a drastic difference? I immediately thought timing but the marks appear to match up with a youtube video I found... no idea if it's correct though. It sat in another shop for 2 months and they gave me an $800 quote just for the starter... it pull starts fine. 
      FYI: I would take it back to the original shop to figure out but I had some issues that make them a no-go for me.
