Finally unboxed my project motor today. Once again I was misinformed on what the exact issues were. Turns out my Sprocket Guard is missing and now I know why. It seems both bolt mount holes are completely Jacked the Effen hell up. With out replacing the Crank case I am completely stumped on what I can do to even Install a replacement guard. Or for that matter safely operate this machine with out the guard in place... Please anyone with a thought, suggestion, or comment besides I'm completely screwed would be very helpful... Until then, Deuces!!

Is there  enough  depth left in the  bolt  holes to deepen  the threads enough to  hold  a  new  guard  on ? You  might  be  able  to  drill  them  a  little  deeper  if  necessary  and if   you  break  into the  interior  of the  case , you could  use sealant on the  bolts .  You'd  need to  make  sure  the  bolts  are  long enough to  hold without being so  long  as to  not  tighten  down  if the  bottom  out  or interfere with the  internals  if  they  holes got right into  the  interior of the  case. I'd  smooth out  both mounting points and cut  spacers  to  bring them  out  to  original length if you  can  find  a   new, old stock  or  used  guard, or  if unable to  do  that   fab  up   a new  sprocket  guard  yourself.

The top Hole I believe still has enough threads. the bottom on the other hand I could only get about two maybe two and a half threads in. Brutha Dave, thank you!!!! I am going to look heavily into your spacer idea. The bottom hole for sure. I can MIG weld it on when I repair the Chassis. ill check with Fastnel and Bel Metric and see what they have in way of spacers with the correct threading. Now to try and locate the guard....

You  can  make  your  own  spacers  out  of aluminum  round stock .  Drill  and  tap the  spacers  if  you're  going to  weld  them  on;  otherwise  through  drill  them   and  deepen  the  holes in the  case to re-thread  them. .  Use  sealant  on the   new  bolts  if  you  break  into the interior  of the  case.  Make  sure  new  bolts  don't  interfere with  the  internal  parts. If  welding spacers  on the  case, be  very  careful not to  warp  the case or damage the bearing and seal  behind the   output sprocket.

      So I decided to pick up a small trailer if I could get one for the right price.  I found this one for a few hundred bucks on Craig’s list.  It is  a galvanized trailer which is exactly what I was looking for. The wood was shot and needed some minor repairs which I could care less about as long as the chassis was good. 
      I striped it down and put a new deck on. I had some vinyl realtree graphics that I had laying around so I added them to the fenders which I think worked out well. Very happy with this little guy.  
      I'm having the iron workers at my jobmake me up a few lightweight side rails that will have a 22 degree bend in them to accommodate the tires that slightly hang over the edge and will incorporate some tie down points as well.

      I have a 1990 Bayou 220 that runs pretty well for it's age--needs a new muffler, but sounds tough.    Have had to start with a pull cord since I got it, and recently started troubleshooting the start button.  Finding a lot of information on this issue in the forum, but haven't been able to chase it down yet.  Got a new battery, new starter solenoid, and going to replace the starter relay this week, but not convinced that's going to do the trick, since I can't get the neutral light on when turning the key on.  I can start it by jumping the solenoid, but the 2 black wires to the relay do not activate the starter.  Bad ground or a short somewhere?  Is there a good way to just test the ground?

      I bought a 1996 Sportsman 500 4x4 about a month ago, and I love it. Unfortunately, I've been experiencing a few problems with the high-range gear. The first problem is that the gear selector will intermittently pop out of high and into neutral. This problem will sometimes occur when starting from a stop and sometimes will also occur while at cruising speed. The last time this happened I stopped and put it back into gear, however, as soon as I tried to throttle the machine would die. I turned it on again with no problems put it back into high and it died again. Once again I turned it on with no problems put it into low instead and it worked fine with no problem. I drove in low down the road slowly for a little and then shifted back into high with no issues. 
         I plan on working on it this weekend and would just like some opinions or feedback from anyone who may have experienced these problems before. I'm very mechanically inclined but im unsure of exactly where to start as this is the first Polaris ATV that I've owned. Any feedback is appreciated and thanks in advance

      Hi all - I recently had a shop fix this quad and it hasn't been right since. The jug was resealed as it was leaking, the rings were replaced, and the valve stem seals replaced. Shop said the cylinder walls were great so nothing was done there. The motor still smokes, heavily on startup and all but quits once warmed up. Enough that I can live with it if I can fix what I came to ask about. I mentioned this work because since I've gotten it back it seems like it has power but tops out at a much slower speed than before. It's old so I don't have a speedo but I pulled out my phone at it tops out at 25 mph. I know before the work, I was getting up to 45+ mph... It's so bad, my 10 year old daughter is pulling away and straight leaving me in the dust with her governed Polaris 90.
      Given the work done, what are some thing I could be the cause of such a drastic difference? I immediately thought timing but the marks appear to match up with a youtube video I found... no idea if it's correct though. It sat in another shop for 2 months and they gave me an $800 quote just for the starter... it pull starts fine. 
      FYI: I would take it back to the original shop to figure out but I had some issues that make them a no-go for me.
